Flexible copper foil connectors

We divide our Flexible copper foil connectors design into two core technology paths to precisely address the differentiated needs of various industries:

1. Dedicated Flexible Connections for New Energy Vehicle (EV) Power Batteries
Addressing the compact space and stringent lightweight requirements of lithium-ion battery packs, our small-sized copper foil flexible connections possess extremely high flexibility.

End Face Treatment

The lap joint surfaces are precision-milled to achieve mirror-like flatness, allowing for surface-to-surface contact rather than line contact during bolt tightening, significantly reducing contact resistance. Mounting holes are CNC machined with diameter tolerances controlled at H12, ensuring a precise fit with M6/M8 standard bolts.

 
 

Edge Quality

Die-cut edges are burr-free and delaminated. The cut surfaces of each Copper Foil Flexible Busbar with Insulated Tube layer are neat and consistent, avoiding the risk of interlayer short circuits or insulation layer punctures caused by burrs.

 
 

Surface Consistency

Substrate: High-conductivity, high-purity Copper Foil Battery Busbar Connector

Uses national standard T2 or American standard C11000 electrolytic copper, with a conductivity ≥98% IACS (International Annealed Copper Standard) and a resistivity as low as 0.01724 Ω·mm²/m.

The copper foil surface is free of oxidation, oil, and pinholes, and shows no red rust after a 24-hour neutral salt spray test (NSS).

Multi-layer lamination structure provides skin effect compensation – under AC or high-frequency ripple current, the total AC resistance is lower than that of a single copper busbar of the same cross-section.

Surface Treatment: Tin plating / Silver plating / Bare copper optional

Tin plating: Suitable for the environment of new energy vehicle batteries (trace electrolyte evaporation, humidity), with a plating thickness of 8~12μm, good solderability, and prevention of verdigris.

Silver plating: Used at the contact terminals of high-current switchgear, reducing contact resistance, resisting oxidation, and resulting in lower temperature rise (suitable for continuous current carrying >800A scenarios).

Bare copper + anti-oxidation: Used in enclosed distribution boxes, with an organic protective film coating for cost optimization.

Insulation Material Advantages

Silicone rubber tubing: Wide temperature range of -40℃ to 200℃, flexible and non-brittle, suitable for long-term vibration environments within battery packs.

Polyester film (PET) winding: Only 0.1mm thick, does not increase the overall outer diameter, suitable for extremely compact applications.
